Incidence and sources of faults
A careful scrutiny of almost any article injection moulded in plastic will reveal at least one minor defect. Some defects are so small as to be insignificant. Others may be quite easily seen and identified，even by an untrained person. All too often, a component may have a fault which makes it virtually，if not actually，unusable and a disfigurement of an “appearance surface” is quite common. Unfortunately，far too many household articles have bad moulding faults and most housewives can tell of washing-up bowls that “peel” of buckets that split across the bottom and of moulded boxes with ill-fitting or distorted lids. It is a strange observation that many ‘throw-away”items are excellently moulded，while numerous articles intended for permanent use have quite bad faults. For example，it was found that the polyethylene cap for use on a tin of coffee, supplied free for sealing the contents after opening the tin, was an almost perfect moulding but a polythene box bought for use in the larder for food storage had a badly distorted lid and the sides of the box itself were badly bowed. Could it be that the moulder who made the good lid did not know the reason for his success and that the one who made the bad box did not know what was being done wrongly? The importance of machine and material. Faults in injection mouldings may be due to a number of causes arising from the different elements of the process. Poor machine design or machine malfunction for one reason or another is a fruitful cause of faulty component production. Injection moulding is more particularly suited to the thermoplastic materials, typified by polyethylene and nylon，but the behaviour of even these materials is far from simple. Variations of pressure，temperature and of the rate of application of shear stresses are all inter-related and an alteration in one parameter will interact with all the others. It has to be remembered, fundamentally, that plastics do not consist of small，simple，unconnected molecules，as do metals, but of complicated, long-chain molecules which can be drawn out，entangled or otherwise physically changed in a much more complex way than the molecules of metals. The importance of the mould. Mould design，as a subject, is not easily taught or learned because of the almost infinite variation possible，and it is unfortunately true to say that most mould designers have had to learn by a process of trial and error. It is not the function of this book to deal with the subject comprehensively but the basic elements will be described.it must be observed that the component designer may occasionally call for a mould to be made in which some of the really important principles of good mould design have to be disregarded, resulting in a mould which is most difficult to operate. Because by the time a mould has been designed and made a great deal of money may have been spent and no further funds are forthcoming, the moulder has the job of trying to make good mouldings in a poor mould. Some of the expedients which can be used in such a case will be mentioned but it cannot be too strongly or too frequently stated that liaison between all parties concerned at all stages of a project can often obviate these kinds of difficulties. As mentioned earlier，housekeeping is a factor in efficiency as well as being an important item in health and safety at work. Many of the faults that occur in injection moulded components can be directly attributed to bad housekeeping practices and the importance of cleanliness in working conditions is emphasized . Faulty component production, then，is one of the most severe problems in the injection moulding of plastics. The production of too large a percentage of mouldings which fail to pass the inspectorate can be a severe limitation to profitability, and consideration needs to be given to the question，”what constitutes a fault?” ...read more
